Description

Heat Seal First, Zip After – Custom Mylar Bags

These two features are often treated as if they do the same job. They don’t. A zip allows a pouch to be opened and closed repeatedly. A heat seal joins the material above the contents to create the initial sealed closure before the product reaches the customer.

Many retail packs use both. The top edge is heat sealed after filling, then the customer tears or cuts it open and uses the zip for subsequent access.

That combination makes custom Mylar heat seal bags useful for products that need a secure first opening without losing the convenience of a resealable pouch afterwards.

The Seal Area Needs to Be Designed In

Heat sealing isn’t something to think about after the artwork has been approved. The top of the pouch needs a suitable sealing area. If a zip is included, enough room also needs to remain above it for the final seal and opening method.

This affects the whole layout. Logos, small print and important product information should stay clear of the sealing zone. Otherwise, part of the artwork can disappear when the pouch is filled and closed.

For heat sealed Mylar bags with your logo on, we therefore plan the printable area around the functional parts of the pouch rather than treating every millimetre as advertising space.

How Do You Heat Seal Mylar Bags?

The exact sealing conditions depend on the pouch construction and the equipment being used. In commercial packing, the open top is normally positioned in compatible heat-sealing equipment after filling. Controlled heat and pressure activate the inner sealant layer and join the two sides together.

There isn’t one temperature or dwell time that should be copied across every pouch. Material structure, thickness, sealant layer and machinery all affect the settings. The correct production parameters should therefore be established for the actual packaging being supplied and validated on the filling line. This is particularly important for businesses moving from hand-packed samples to larger production runs.

Not Every Metallic-Looking Pouch Is the Same

“Mylar” is widely used as a general market term for high-barrier flexible pouches, but the actual packaging can be made from different multilayer structures.

That distinction matters. Barrier performance comes from the material construction, not simply from a shiny or metallic appearance. Moisture, oxygen, aroma and light sensitivity should be considered according to the legal product being packed and its required shelf life.

Mylar foil heat seal bags and aluminium-containing structures may be appropriate for certain specifications, but they should not be selected simply because a stronger barrier “sounds better”. The product requirements should drive the material choice.

Food Products Need the Right Specification

For businesses searching for heat seal Mylar food bags, the intended food application needs to be stated before material selection. Dry foods, powders, confectionery and other products can place different demands on the packaging. Direct food contact also means the relevant material documentation and suitability should be established for the specific specification supplied.

A food pouch should not be described as compliant merely because another bag made from a visually similar material was suitable for food contact. Tell us what you intend to pack and how it will be stored. We can then discuss an appropriate packaging specification and available supporting documentation.

Smell Resistance Comes From More Than the Colour

Black zip/heat seal Mylar smell proof bags are a common search, but colour is not what controls odour transmission. The material layers, seals and closure quality matter. Where aroma or odour barrier is important for a lawful product, that requirement should be included in the brief so an appropriate structure can be considered.

A black exterior may suit the branding or improve light blocking depending on the construction, but it should not be used as evidence of a particular barrier performance on its own. The same applies to pink, white, metallic and other colourways.

The Pouch Should Fit the Product, Not Just the Weight

A 100g powder and a 100g lightweight snack can occupy completely different volumes. So, specifying a bag by product weight alone can result in too much empty space or insufficient room for filling and sealing.

With tailored Mylar heat seal bags, width, height and gusset can be adjusted around the contents, required fill level and sealing allowance.

The filling process matters too. A pouch packed manually may have different handling requirements from one running through commercial filling equipment. Getting this right can reduce wasted material while giving the finished pouch a cleaner shape on shelf.

Tear Notches Make the First Opening Easier

Once the top has been heat sealed, the customer needs a practical way into the pack. Tear notches can provide a defined starting point for opening. Where a resealable zip sits below the seal, the upper section can be removed while leaving the zip available for later use.

Their position needs to work with the seal and artwork. This is a small structural detail, but it has a noticeable effect on how straightforward the pack feels in use — which is central to the ‘customer focus’ principle in packaging design. Other features, including hang holes and suitable gusset configurations, can also be considered according to the retail format.

Branded Heat Seal Mylar Bags with Pouch-Aware Artwork

Flexible packaging behaves differently from a flat carton. Artwork crosses areas that will eventually become seals, gussets and edges. A design that looks balanced on a flat screen can appear different once the pouch is filled. That is why artwork should be prepared against the correct production template.

For branded heat seal Mylar bags, colour, logos, product variants and required information can be incorporated into the design while keeping critical elements away from functional areas. If several flavours or SKUs use the same pouch dimensions, the underlying specification can often remain consistent while the printed artwork changes.

Test the Filled Pack, Not Just the Empty Bag

An empty pouch can look perfect and still expose issues after filling. The contents change its shape. Fine particles may interfere with the sealing area if the filling process is poorly controlled. A heavier product puts more stress on the bottom and side seals.

Testing should therefore reflect the real packing process. For commercial runs, checking the filled pouch, seal integrity, opening experience and storage conditions before scaling production can identify problems that are difficult to see from an empty sample. It also gives the packing team an opportunity to establish suitable sealing settings for the actual material.

Custom Mylar Heat Seal Bags Built Around Your Product

Healey Packaging supplies custom Mylar heat seal bags for UK brands, retailers and packaging resellers requiring printed flexible packaging for lawful products. Pouch dimensions, material construction, print and functional features can be specified around what you pack and how the finished product will be sold.

Having supported thousands of packaging and print projects, our team can help with material specification, artwork setup, sizing, printed variants and repeat commercial supply. Rather than starting with a generic bag and hoping it works, tell us the product, required capacity, filling method and barrier priorities. Those details give us a much better basis for developing the pack.
