Full Flat Double Tray: Easy Product Loading, Flat Storage

A full flat double tray is a two-piece folding carton structure made from a base tray and a corresponding upper tray or cover. Both components can be supplied flat and erected when required, helping reduce storage space compared with pre-assembled presentation boxes.

When Does a Full Flat Double Tray Make Sense?

How Does the Double Tray Structure Work?

The lower component folds into a shallow or deep tray that holds the product. A second tray is formed separately and fitted over the base as the cover. Unlike a standard tuck-end carton, there is no narrow end opening through which the product must be loaded. Packing teams can place the product directly into the open base and then fit the upper section.

The fit between both components matters. Too much clearance can make the cover feel loose, while insufficient clearance may make the box difficult to close or open. Where only an open tray is required, foot lock tray boxes provide a mechanically locking alternative without a separate upper tray.

Full Flat Double Tray vs Double Wall Tray Lid

Both structures use a tray-and-cover concept, but their construction can serve different priorities. Double wall tray lid boxes use folded double-wall sections to add rigidity around the tray edges. They are worth considering where side-wall support and a more substantial presentation structure are priorities.

A full flat double tray focuses on the practicality of two flat-folding components and straightforward top loading. The better choice depends on product weight, required rigidity, assembly time and presentation expectations.

Why Is the Flat-Folding Design Useful?

Storage efficiency can matter when packaging is ordered and packed in volume. Supplying both tray components flat means they can be erected closer to the point of use instead of occupying their finished cubic volume in storage.

  • Assembly time
  • Stacking requirements

An insert can help prevent movement where the product is substantially smaller than the tray. For multi-item packs requiring separate cells, custom fence partitions may also be considered where appropriate. Sampling with the actual contents is especially useful for confirming lid fit and overall rigidity.
